How to Secure Pallet Loads for Safe Transport

A pallet can look ready to move and still fail at the first sharp turn, kerb or brake application. Knowing how to secure pallet loads properly protects stock, keeps aisles and loading bays safer, and helps prevent the costly rework caused by a shifted or collapsed delivery.

The right method depends on the load, pallet condition, transport route and handling equipment. A tidy stack of boxed goods needs a different approach from loose building materials, heavy machinery parts or awkward items with an uneven centre of gravity. The aim is always the same: create one stable unit that can be lifted, moved and transported without items sliding, tipping or crushing the layers below.

Start with a pallet that can do the job

Load security starts before the first box is placed. Use a pallet that is dry, sound and appropriate for the weight and footprint of the goods. Split deck boards, protruding nails, damaged runners and water-softened timber can all compromise the load, even if the wrapping is tight.

The pallet must support the entire base of the load. Avoid placing cartons so they hang over the edges, as overhang is easily struck by racking, doorways, neighbouring pallets or forklift tines. It also leaves corners vulnerable during transport. If the goods are wider than the pallet, use a larger pallet or an approved pallet collar, stillage or purpose-built base.

Check the pallet's safe working load too. There is a difference between static capacity, when a pallet is sitting on the floor, and dynamic capacity, when it is being moved by a pallet truck or forklift. A load that seems fine in storage may become unsafe once it is rolling across a warehouse floor.

Build a stable pallet load from the bottom up

Place the heaviest, densest items on the bottom layer and lighter goods at the top. This keeps the centre of gravity low and reduces the chance of the stack swaying or toppling. Where cartons are being stacked, arrange them in a close, even pattern with as few gaps as possible.

Interlocking layers can improve stability for strong, uniformly sized boxes. However, do not force an interlocked pattern if it leaves unsupported corners or reduces the compression strength of the cartons. Some packaged products are designed to be column-stacked, with each box directly over the one below. Follow any handling markings or supplier guidance where available.

Keep the top level where possible. A pyramid-shaped stack may look stable, but it can be difficult to wrap securely and wastes usable pallet space. If a mixed load cannot be made level, put the largest and heaviest items at the base, fill voids with suitable dunnage, and make sure no loose item can work free.

Do not stack beyond the strength of the lowest cartons. Crushed boxes weaken quickly, especially where loads will spend time in a lorry, a cold store or a damp loading area. If the base layer is deforming, the solution is not more stretch wrap. Rebuild the load with stronger packaging, a better stacking pattern or fewer layers.

Keep the centre of gravity central

A load should sit centrally on the pallet, not lean towards one edge. This matters particularly with items such as bagged materials, drums, tools in cases and mixed-order pallets. A pallet truck will not correct a poorly balanced load. When it turns, stops or crosses a threshold, the weight will naturally move towards the outside of the turn.

For tall or narrow loads, consider whether the load should travel on a wider base, in a cage, or with additional corner protection and strapping. There is no safe universal height-to-base ratio. The right limit depends on the product weight, packaging strength and whether the pallet is being stored in racking, moved by hand pallet truck or carried on a vehicle.

Use stretch wrap to bind the load to the pallet

Stretch wrap is one of the most effective ways to secure pallet loads, but only when it joins the goods to the pallet itself. Wrapping the boxes alone can hold the stack together while allowing the whole bundle to slide off the deck.

Begin by anchoring the film around the pallet base or through the lower deck openings where practical. Make several firm passes around the bottom of the load, then work upwards with consistent overlap. Around 50 per cent overlap is a useful working rule for many standard loads, giving each layer support without wasting film.

Apply enough tension to remove slack, but do not pull so hard that the film cuts into cartons, distorts lightweight packaging or damages product corners. Add extra turns at the base, around changes in load shape, and across the top section. A final pass down the pallet helps keep the wrap from loosening during movement.

For dusty, sharp-edged or irregular goods, ordinary film may not be enough on its own. Use edge protectors, a protective top sheet or a tougher grade of film suited to the job. In outdoor or wet conditions, a pallet cover can help protect goods from rain, but it does not replace proper load restraint.

When strapping is the better option

Strapping provides strong restraint for rigid, heavy or awkward loads, including timber packs, long materials, machinery components and stacked trays. It can be used alongside stretch wrap, not simply instead of it. The wrap stabilises smaller items and protects against dust, while straps provide holding force.

Use suitable plastic, polyester or steel strapping for the load and the environment. Fit corner protectors beneath the strap where it crosses cartons or finished surfaces. This spreads the pressure and helps prevent the strap crushing the load or slipping as it settles.

Straps must be tensioned correctly. Loose straps offer little protection, while excessive tension can damage goods or cause the strap to fail. Never stand in line with a tensioned strap when cutting it, and use the correct tensioning and sealing tools. A snapped strap can cause serious injury.

Add protection where the load needs it

Corners are usually the first part of a pallet load to take a knock. Cardboard or plastic edge protectors help keep stretch wrap and straps in position while shielding cartons from impact. Top sheets can protect against dust and minor moisture, and anti-slip sheets between layers can reduce movement in smooth or shrink-wrapped packaging.

Void fill matters on mixed pallets. Empty spaces let products shift, particularly if the load is travelling over rough ground or spending hours on the road. Use suitable dunnage, dividers or packing materials to stop movement without creating unstable pressure points.

If the load is unusually shaped, fragile or top-heavy, a pallet cage, stillage or custom restraint system may be safer than trying to solve the problem with extra film. More wrapping is not always more secure.

Move the pallet carefully after securing it

A well-wrapped pallet can still be damaged by poor handling. Before lifting, check that the pallet truck forks are fully inserted and centred beneath the pallet. Partial fork entry can break boards, destabilise the load or cause goods to tip forwards.

Keep the load low while travelling and avoid sudden starts, hard braking and sharp turns. Look for uneven floors, drain covers, thresholds and loose debris, all of which can jolt a pallet unexpectedly. Make sure the route is clear before moving, especially in busy warehouses and loading bays.

Hand pallet trucks are built for moving loads across level floors, not for controlling an unstable stack on a slope. If there is an incline, restricted space or a load close to the equipment's capacity, assess the task properly and use appropriate trained operators and equipment.

Secure the pallet for vehicle transport

Stretch wrap and straps keep goods together on the pallet. They do not automatically secure the pallet inside a van, lorry or trailer. During transport, the entire pallet must be restrained against forward, rearward and sideways movement using suitable load-restraint equipment and a safe loading plan.

Place heavier pallets low and evenly distributed across the vehicle. Avoid leaving unsupported gaps where pallets can move, and do not rely on friction alone. The correct restraint method depends on the vehicle, load weight, route and applicable transport requirements. If you are unsure, get advice from a competent transport operator rather than guessing.

Use a simple pre-despatch check

Before the pallet leaves the work area, pause for a practical inspection. Check that:

  • the pallet is undamaged and fully supports the load;
  • weight is centred, with no overhang or loose items;
  • wrap is anchored to the pallet and has no tears or slack sections;
  • straps, edge protectors and top protection are fitted where required; and
  • the pallet is safe to lift, labelled where necessary and restrained correctly for the vehicle.
This check takes minutes and can prevent a damaged consignment, an injured worker or a delivery refusal.
