A pallet lorry that feels fine with one load can become difficult, unstable or unsafe with the next. The difference is not always the weight shown on the delivery note. Pallet lorry capacity depends on the machine’s rated limit, but also on where the weight sits, the pallet condition, the floor and how the lorry is used.
For a busy warehouse, workshop, trade counter or home renovation project, choosing enough capacity gives you a practical safety margin. It also prevents the false economy of buying a lighter-duty lorry that struggles with the loads you actually need to move.
What pallet lorry capacity really means
Pallet lorry capacity is the maximum load the equipment is designed to lift and transport under specified conditions. It is usually stated in kilograms or tonnes and should be clearly shown on the lorry’s rating plate, product information or instruction manual.
That figure is a working limit, not a target to hit every time. A 2,500 kg pallet lorry is designed to handle a correctly positioned load of up to 2,500 kg on suitable level ground. It does not mean every awkward, damaged or unevenly loaded pallet weighing 2,500 kg is equally easy or safe to move.
The stated capacity normally assumes the load is spread evenly across both forks, sits fully on the forks and is kept low during travel. Move outside those conditions and the practical limit can be lower. This is why capacity should be the start of your selection process, not the only specification you check.
Include the whole load, not just the goods
Calculate the total weight being moved. That includes the product, pallet, stillage, crate, drum frame or any other load carrier. A timber pallet might add relatively little, while a heavy-duty metal cage or custom crate can add a meaningful amount to the job.
If weights vary, buy for the heaviest normal load rather than the average. A pallet lorry that is routinely close to its limit will be harder on its hydraulic system, wheels, bearings and operator. It also leaves little room for weighing errors or unexpectedly dense stock.
How to choose the right pallet lorry capacity
Start by reviewing the loads that cause the most difficulty, rather than the easy everyday ones. Look at stock deliveries, machinery parts, bulk bags, building materials, drinks pallets, printing supplies and dense boxed goods. These are often heavier than they appear.
For occasional light warehouse work, a standard-capacity manual pallet lorry may be the sensible choice. For frequent industrial handling, heavier loads or demanding shifts, a higher-capacity model can be better value over its working life. The right answer depends on your actual load profile, not simply on choosing the highest number available.
A useful approach is to allow a sensible buffer between your heaviest expected load and the lorry’s rating. The exact buffer depends on how consistently loads are weighed and how controlled the working environment is. If pallet weights are uncertain, pallet quality varies or multiple people use the equipment, more headroom is the safer option.
Capacity also needs to match the rest of the lorry. Fork length and width must suit the pallet, while wheel material needs to suit the floor. A high-capacity lorry with forks that do not properly support the load is not the right lorry for the job.
Common capacity choices
Many manual pallet lorries are specified around 2,000 kg to 2,500 kg, which covers a wide range of standard UK warehouse pallets. Higher-capacity models are available for heavier industrial loads, but their extra strength may come with a trade-off in weight, manoeuvrability or purchase cost.
Electric pallet lorries can make repeated handling easier, particularly where heavier pallets travel longer distances. However, powered travel does not remove the need to observe the rated capacity. It can make it easier to move a load, but it cannot make an overloaded or poorly balanced pallet safe.
Load position can change the real-world limit
A pallet lorry lifts from underneath, so stable support matters. The heaviest part of the load should sit centrally between the forks and as close to the fork carriage as the pallet design allows. Insert the forks fully wherever possible before lifting.
A load concentrated at the fork tips places greater strain on the lorry and can make steering less predictable. This can happen with long pallets, oversized crates or a pallet that has been loaded unevenly. Even if the combined weight is within the rated capacity, the load may not be suitably supported.
Check that the forks are wide enough apart for the pallet openings and that the pallet deck boards are in sound condition. Split boards, protruding nails and damaged blocks can allow a load to shift or drop as it is lifted. Do not try to compensate for a broken pallet by lifting more slowly - set the load down and make it safe first.
Standard pallets are not always standard loads
A familiar pallet footprint does not guarantee a manageable load. One pallet of insulation can be light and bulky, while another of tiles, fixings or metal components can be extremely heavy. Height matters too. Tall loads may be within the weight rating but have a higher centre of gravity, increasing the chance of movement when turning.
Where a load is tall, loosely wrapped or top-heavy, reduce speed, keep turns wide and check the route before you set off. Use suitable restraint or wrapping where required. A pallet lorry is for transporting a stable load at low lift height, not for correcting a poor packing job.
The floor and route matter as much as the rating
Rated pallet lorry capacity is generally based on smooth, level, hard flooring. Uneven concrete, damaged thresholds, loose gravel, potholes and steep gradients add resistance and can destabilise the load. The operator may need far more pulling force even though the pallet remains below the stated weight limit.
Keep pallet lorry routes clear, dry and well lit. Remove loose stretch wrap, banding, timber offcuts and other debris that can jam a wheel. Check doorways, lift entrances and aisle widths before moving a wide or long load.
Avoid using a manual pallet lorry on slopes unless the equipment instructions and your site procedure specifically allow it. Never rely on body strength to control a heavy load running downhill. A change in surface level can quickly turn a manageable load into an injury risk.
Wheel choice affects performance as well. Nylon wheels roll efficiently on smooth warehouse floors and are often suited to high-load use. Polyurethane wheels can offer quieter running and better protection for finished floors. Neither choice will overcome a badly maintained surface or an overloaded lorry, but selecting the right wheels makes daily handling easier.
Safe use protects the lorry and the operator
Before each shift or job, inspect the forks, wheels, steering handle, hydraulic lift, lowering control and any visible fasteners. Look for oil leaks, cracked welds, bent forks, worn rollers and wheels that no longer turn freely. Take damaged equipment out of service until it has been checked and repaired.
When moving a load, lift only high enough to clear the floor. Travel at walking pace, keep hands and feet clear of wheels and never carry passengers. Pulling rather than pushing often gives the operator better visibility and control, but the safest method depends on the route and site rules.
Do not overload a pallet lorry, use it as a personnel lift or leave a raised load unattended. These shortcuts risk product damage, equipment failure and serious injury. Clear procedures matter especially where agency staff, visitors or occasional users may handle equipment.
When a higher capacity is not the full answer
If the job involves lifting loads to a bench, vehicle bed or work position, a pallet lorry alone may not be suitable. Consider whether a hydraulic lift table, stacker, forklift or other purpose-built handling equipment is needed. Pallet lorries are excellent for low-level transport, but they are not designed to replace every lifting operation.
Likewise, a heavier-capacity lorry will not solve a space problem. Narrow aisles, tight turns and restricted vehicle access may call for shorter forks, a compact chassis or a different handling method. Buy for the full task: load weight, pallet dimensions, travel distance, floor condition and available space.
A properly matched lorry should make a hard job feel controlled, not like a test of strength. Check the rating plate, measure your pallets, plan the route and leave capacity in reserve.
